Appreciate if someone can help me with complying to the new AS/NZS1554.6:2012 for fillet sizes ( as now the size of the weld needs to be smaller than the nominated size, compared to 1554.6:1994 the weld size had to be larger than the nominated size
e.g. we have a PQR for a 5mm fillet weld (and all other Essential Variables are the same). Can we use the same PQR for a 6mm fillet and Revise the WPS to nominate it as a 6mm weld to AS/NZS1554.6:2012 or do we need to do another PQR for 6mm Fillet.

If you need to do a 6mm fillet weld, your current PQR & WPS will not cover this. As you stated, a 5mm fillet weld only covers you for 5mm & below.
The only section I could find in 1994 edition was clause 3.3.1 which shows preffered weld sizes. Depending on clients requirements, you MAY be able to get away with welding to 1994 edition, however, I feel it would be beneficial doing a new PQR, as this will be able to be used for future jobs.
